I removed the adapter from the headlight bucket and put in a standard automobile H7 55 watt bulb.

I cut off the stock muffler and brazed a 3/4 inch pipe coupling to it. make sure you get past the restricter welded into the muffler end of the header pipe that may be in the pipe. Mine had one. Buy a bologna shaped muffler for a Briggs and Stratton 8 HP motor, the one with the male 3/4 inch pipe thread. The power increase was phenomenal, my speed going up steep hills increased by 20 to 25 percent. I also put a free flow filter on the carb and increased the main jet size until it got too big and then backed off one size. There was not much top speed gain. The noise was a bit too much for me so I brazed a second B&S muffler to the first one. I lost some HP but the drop in noise was worth it, and still much better performance than stock. If I did it again someday I would invest in some ear plugs.

Thus, the ballast resistor is not needed since you can't turn off the headlights so the previous owner removed it. The previous owner knew what he was doing. Headlights on is the only sane way to ride any scooter/motorcycle/trike.

You didn't say which Burgman. If you have the 650 be careful about what oils you use. It has a wet clutch which means it runs in the motor oil. The wrong oil can destroy the clutch by coating the clutch plates and making them too slippery. It is an expensive repair.

Do not use the cable adjustment to set the idle. Use the screw on the throttle shaft (the circular plate the cable connects to).
Use the cable adjustment to give you just a little slack when the throttle is fully closed.
Check the cable adjustment by turning the handlebars from lock to lock and make sure the idle speed doesn't change.

I started out with 2 1/2 turns out on the idle mixture screw, adjusted to the fastest idle, then back out 1/4 turn from there. I set the RPM as low as it will reliably idle, which is quite a bit slower than the wheel rotation method.
I left the needle setting alone.
I've been out riding since I posted before and realized I exaggerated the gain. It is more like a five to ten MPH gain in speed. The mods were still worthwhile for me. That was enough to let me ride moderate distances on the Interstates and keep up with traffic running the 65MPH speed limit.

The consensus on the boards is to replace the fuel and vacuum hoses. I don't know what to suggest about the brake hoses -- maybe replace them with stainless steel sheathed ones?

They make the alternator and rectifier / regulator system work that way for a couple reasons. Fewer parts and lower cost.

Happy? I can't wait for it to arrive and take it to the streets (after the break in period) Where do you intend to break it in if not riding it on the street You have access to a race track or a dyneomometer perhaps?

The tires on my utility trailer are 20 years old and has been stored outside. They haven't weather checked. Tires on my car over ten years old haven't cracked yet either.
Please yourself, but I think you are worried about a non-issue.

You're wrong prodigit.
If you reduce the lighting power all the saved power will be shunted to ground by the regulator -- for a little while. Adding that 80 watts of load the the regulator will likely burn it out in short order and then the rest of the system will be over voltage and start to fry as well.
